I have just checked my vehicle, I have used that bolt for my homemade tray , which is the second version. The first one was not strong enough to withstand very heavy battery on corrugated roads so; Don't compromise, make it strong.

I would drill it out and replace with a strong bolt bolted right through the mudguard. Fairly simple, good and strong and removeable. The reinforcing plate underneath should stop any cracking.

Just went out and had a look at our Paj.

That looks like spray on stuff similar to rhino liner etc so if you give it a good clean to remove all the dirt etc, then hit it with a bit of heat from a heat gun it should be pretty easy to scrap off. Another way would be to use a wire brush fitting on your drill or grinder. Wouldn't recommend using a flap disk tho as it'd grind everything away pretty quickly.

Once you've got all the goop off you can carefully grind the tac welds and if need be the head of the bolt away and it should come away/fall out.

Once out just put in a bolt/nut and tighten in up.

Don't forget to give it a lick of paint before putting the bolt/nut in and maybe once all fitted and tightened down cover it all in silicon to lessen water getting in through the gaps

        Thanks guys for the suggestions.

Sounds pretty straight forward when you put it on paper dhula.

Might have to pay someone who has a greater skill set than mine to resolve this for me.

        Really appreciate all the help.

        Cheers,

Will talk to some specialists tomorrow on both options.

PS. Photos rotated on uploading- so broken threaded rod is the bottom right in the pics
Yeah option is drill out or have it drilled out, paint drilled area, bolt & washer either side & sandwich the single skin or similar.
That rock solid coat could be your friend I would say, added strength in this instance with washer or similar either side, less chance to crack.
Automotive sikaflex assembly as you assemble & finally over wheel arch side once assembled where you have operated, now it is all sealed up & won't rust out & it will be all stuck together, movement should be zero, hopefully.

It would be stronger than new, great mod! I don't think it is a big problem just painful!!
